How much is it to replace a gasket on the manifold of a 400ex?

first is it oil or black sooty gunky stuff. if it is oil then you have a bad bolt thread on the front right side of the cam cover. this bolt goes all the way down to the cylinder and is common to strip out and leak oil. sometime it will leak between the head and cylinder and sometime it will leak between the cam cover and the head. most of the time it will leak both places. if this is what it is then just ride it and clean it off occasionally. if you are not sure of where it is coming from then with a cold engine spray brake clean or starting fluid on all the oil and let it dry. then start it and ride it looking at it regularly to see where it is coming from. if it is coming from the right side (when you are siting on the bike) then it is the bolt that i was talking about. if it is coming from any of the 3 other sides it is a blown head gasket and will need replaced. you will have to have the shop check that the head studs are not pulled or it will blow the head gasket again. if i was to bet i would say it is oil from the right front side and don't need to bother with it.

I've been patching them and making all kinds of crazy repairs on them for 40 plus years. Usually it will be expensive at a shop because often the original systems are welded together and more than one piece have to be replaced.There’s stuff at Auto-Zone that’s really good. I take aluminum broiler foil ( the thick stuff) and coat it with the chemical, double it over, wrap it around the leak, and wrap thin wire around that. It’s kind of fun, like playing with mud or clay. wear thick plastic or rubber gloves. It’s very difficult to get off your fingers. Sometimes you have to redo it later, but it’s a very cheap way to do it. I’ve also used furnace cement and the foil. It dries more brittle than the regular muffler patch, and is more subject to cracking, but it’s also much cheaper. I also use various metal adaptors from the auto store if a pipe breaks to put it back together.

I have a cracked exhaust manifold. Can I continue to drive my car without replacing it?

If you can get at the crack, and see what you're doing, you might be able to patch it using JB Weld. This is a high-temperature, metal filled epoxy, the mechanic's equivalent of duct tape. VERY important to prep the surface properly: use a wire brush to scrub away any rust along the crack, then use a solvent like MEK to degrease the surface. Mix the 2 parts of the JB Weld and slather it thickly onto the crack, the thicker the better. It will harden over 24 hours into a very tough patch (don't run the car while it's setting). Great stuff.

I'll link to the JB Weld, but you can get it at almost any hardware store. Buy the version in the 2 little tubes, not the putty version. The MEK can be found in the paint section at Home Depot.

When should you replace the intake manifold vs. replacing just gaskets?

In my experience, heat is the mortal enemy of a plastic intake causing it be brittle and warp and it always seems to be at the water jackets. Occasionally a vacuum leak occurs at a seam which I have temporarily repaired with JB Weld. But save your money, sanity and time by replacing your plastic intake whenever you have a vacuum or water leak.I treat aluminum manifolds differently as they rarely crack, as in never. 99.5% of the time I am only replacing gaskets. Warping is not usually an issue and if your flange is warped, use a 12″ disc sander and smooth out the flange. A machine shop or a fabricator can do the work if you don’t have such sander. Use a quality sealant around all of your water jackets and gaskets. I only use HondaBond or The Right Stuff for my sealants and have never been disappointed.
